Help us print things!

Does anyone know of a good printer (online or in Chicago or DC) that can print small-run, custom-sized, double-sided, durable cards?

A friend and I are starting a travel art project, and we're looking for a printer that can do the following:

1. Print things of a custom size: 2.5" x 6" (give or take half an inch)
2. Have these things be pretty durable (semi-waterproof, if not completely so)
3. Be able to print varied content on one side, and a background/logo on the back

Basically, our ideal would be a moo.com user-friendliness (like, how they make it possible to print 100 things, but with the possibility of having different content on one side) but for the size that we want.

Online would be preferable, but a physical location in Chicago or DC would work too!

In Chicago: http://www.rachelstreet.com/
I've used them for a unique biz-card project.
