Inside my right boot there is a thin fold in the material that is in the perfect spot to press directly onto my pinkie toe and hurt. How do I iron this out or something? Even the thickest socks don't help; it's like a Princess and the Pea thing going on. Ideas?

This is what shoe stretchers are used for, isn't it?

Alternatively, stick a patch of moleskine on the pinky toe.

I'd try to get rid of the fold. Is the folded material part of the insole? Could you remove the insole and trim it a bit so that it fits in the shoe without folding? Alternatively, a shoe repair shop may be able to help you out.

As a last resort, you can use a razor blade or an exacto knife to simply cut away the extra fabric that is causing the fold. Yes this will result in slicing up the inside of the shoe, but presumably a shoe with a rip in the interior is better than a shoe that is completely unwearable.

Go to a cobbler and have him/her take care of this.

Is the fold part of the design or a flaw? If it's a flaw, take the boots back and get a new pair.

I find that my feet are princess and the pea stuff too. Half the shoes I buy end up getting donated after a few wearings because they either start out comfy, and end up chafing.

It's kind of a bummer.

Are they hard leather? Can you get hold of some dubbin wax or similar and spend an hour softening the leather so the fold doesn't hurt as much? I've had to do that with new Doc Martens.

If it's a flaw, take the boots back and get a new pair. - great advice.

Fabric lining? or the actual leather of the boot? If lining, you may be able to razor away the fold, and possible glue in some moleskin.

If it's the leather, if you have (or can get) a wooden shoe insert, you can try putting it in the boot, and using a hammer to bang on that area, softening the leather. The wax might help, too.
